What is Casting?

Used for many centuries, casting is a manufacturing process in which a molten liquid is poured into a specially created mold. The mold is made in the shape of the required item. The liquid – metals are commonplace and many other materials – is left to solidify, the mold removed, and the product is revealed. Casting is used for manufacturing complex shapes that may not be achievable by other manufacturing processes.

Die Casting – the basic method of casting as described above, utilising the mold and the liquid material, and with the mold created to the shape required.

Forging – an equally ancient method of shaping metal, still used in engineering today for items that require very high strength. Forging is performed hot (with heated metal) or cold, in which the metal is not heated, and is performed using a hammer or a die. This is the method a traditional blacksmith still uses today.

Sand Casting – a method of die casting in which the die is made from compacted sand mixed with a bonding agent, this is a cheap method of casting.

Investment Casting – a precision method of casting using refractory materials that can recreate the item exactly.

The solidified part is also known as acasting, which is ejected or broken out of the mold to complete the process. The metal casting process is ideal for making complex shapes that would be otherwise difficult or uneconomical to make by other methods.

Forging is a process involving the shaping of metal using localized compression forces. The blows are delivered with a hammer, (often a power hammer) or a die. Forging is often classified  according to the temperature at which it is performed: cold forging (type of cold working). warm forging or hot forging (type of working) for the latter two the metal is usually heated in a forge. Forged parts can range in weight from less than a kilogram to hundreds of metric tons. Forged parts are widely used in mechanisms and machines whenever a component requires high strength. Forging usually requires processing (machining) to achieve a finished part.
Sand Casting, also known as Sand Molding, is a metal casting process characterized by using sand as the mold material. Molds made from sand are relatively cheap and sufficiently refractory, even for steel foundry use. In addition to the sand, a suitable bonding agent (usually clay) is mixed with the sand. The sand is typically contained in a system of frames or mold boxes as a flask. The mold cavities and gate system are created by compacting the sand around the models or patterns.
Investment casting is valued for it’s ability to produce components with accuracy, repeatability, versatility and integrity in a variety of metals and high performance alloys. Lost-foam casting is a modern form of investment casting. Investment casting derives it’s name from the pattern being invested (surrounded) with a refractory material. Many materials are suitable for investment casting; stainless steel, brass, aluminum, carbon steel and glass. The material is poured into a cavity in a refractory material that is an exact duplicate of the part
